How to Plan Repairs to an Existing Coating System

Repair planning begins after the existing coating has been assessed. The task is to translate condition evidence into retained, removed, repaired and escalated zones; define how old and new layers meet; and state what compatibility and inspection evidence is needed before overcoating.

Start from the approved remove-or-retain assessment

Use the assessment map and supporting photographs rather than deciding repair extent from a visual walk-through alone. Confirm which areas are accepted for retention, which must be removed and which require testing or engineering review.

Map failure modes and retained-coating boundaries

Divide the surface by condition and mechanism. A local impact defect, broad adhesion loss, moisture-driven blistering and rust emerging from a weld need different boundaries and different confidence in the surrounding layer.

  • Mark the visible limit and inspect beyond it for underfilm spread.
  • Distinguish loose material from a sound but weathered surface.
  • Record exposed substrate and section-loss concerns separately.

Trace the likely source of water or contamination before closing the repair. Areas that cannot be cleaned, dried or inspected should remain exclusions or trigger a revised access plan.

Confirm compatibility and representative trial areas

Identify the existing layer where possible and review the proposed repair materials against the retained system. A trial area can test preparation response, edge stability, application and observable compatibility under defined conditions; it cannot prove long-term service performance.

Design retained-to-new-system transitions

Set removal and preparation boundaries where the surrounding layer is stable enough to form a controlled transition. Avoid abrupt edges, hidden loose coating and repair shapes that trap water or make later inspection ambiguous.

Define how repair edges will be exposed, cleaned and transitioned according to the approved procedure. Inspect the boundary before it is obscured by subsequent layers.

Treat difficult details as separate inspection points. Structural repair, active leakage, deep section loss or inaccessible crevices may sit outside the coating repair scope.

Prepare and accept each repair zone

Apply, inspect and close the repair sequence

Keep zone references through preparation, layer application, nonconformance and final inspection. Confirm continuity at the old-to-new interface and repeat the affected inspection step after any rework.

Record limits and reinspection points

The closeout record should state what remained, what was removed, what was repaired, which uncertainties were escalated and where future inspection should return. Product-specific preparation, recoat and cure requirements come from approved technical documents.
