How to Classify Furnace Lining Cracks

A furnace-lining crack should be described before it is explained. Location, morphology, relation to joints, recurrence and evidence of movement determine whether the next step is monitoring, repair planning or engineering review. This article provides a qualitative classification route without inventing universal crack limits.

What crack classification can and cannot establish

Classification creates a consistent description and routes the next investigation. It does not by itself establish structural safety, root cause, numerical acceptance or the compatibility of a repair material.

Record location and substrate

Assign a stable location ID and record the lining type where known, furnace zone, orientation, nearby component and depth information only when it can be observed. Mark uncertainty where the crack continues behind deposits, equipment or inaccessible lining.

Describe morphology before cleaning

Photograph the crack path, edges, deposits and surrounding surface before cleaning changes the evidence. Use plain descriptive terms and record branching, repetition, displacement or material loss without converting appearance into a cause.

Record whether fine cracks are isolated or form a connected surface pattern, and whether the pattern follows a finish, repair or substrate boundary.

Note whether a crack begins at, follows or crosses an intended joint and whether the joint appears open, filled or bridged.

Record visible opening, edge damage, offset, loose material and associated movement clues, then refer significant uncertainty for qualified review.

Map joints and transitions

Compare the crack with expansion joints, penetrations, anchors, metal interfaces, lining changes and prior repair edges. A recurring path at a transition may require a different disposition from a random surface pattern.

Stable-looking versus active evidence

A single visit cannot prove that a crack is stable. Look for fresh edges, debris, displaced markers, repeated seal failure, witness marks or change between dated inspections, and state the limits of the observation period.

Review thermal, shrinkage, movement and impact indicators

Consider the position and pattern of the crack alongside operating transitions, installation or repair history, joint design, support movement and possible mechanical contact. These are competing indicators to test, not causes that can be assigned from appearance alone.

Check recurrence and previous repairs

Map old repair boundaries and determine whether the crack follows, crosses or reappears beside them. Preserve dates and earlier photographs where available because recurrence can change the required level of investigation.

Clean and reinspect without losing evidence

After the pre-cleaning record is complete, clean a controlled area to expose the actual crack boundary. Repeat the same photographs and update the classification if deposits or weak surface material had hidden the condition.

Choose monitoring, repair planning or escalation

The disposition should match the evidence and the consequence of uncertainty.

Use a traceable location and observation method where the responsible engineering review permits monitoring and comparison over time.

Proceed when the repair boundary and substrate condition are defined and any required movement or structural decisions have been resolved.

Escalate active movement, displacement, widespread loss, anchorage concerns or any condition outside a surface-repair decision.

Required crack record

Keep location, substrate, morphology, joint relationship, cleaning state, photographs, history, open questions and disposition together. A repair note without the original crack evidence prevents meaningful recurrence review.
